So I tried to do the holesaw mod on my '01 Spirit 1100 yesterday. I used a 2 1/8" bi-metal holesaw. The baffle came out of the front/lower pipe without any problem, but the baffle in the other pipe doesn't seem to want to come out at all. I know I cut all the way through, as far as the holesaw would reach, and I can move the baffle side to side or up and down inside the pipe, but it won't slide out even the slightest bit. Am I doing something wrong, or is there something funny going on in that pipe? Of course I did a search before posting this embarassing question (seems it should be such a simple task), but couldn't seem to find anything like this.
I appreciate any input.

Same here on my brothers VLX. The bottom one was a real PITA. Top one came out easy. Just keep working it and it will come out.
Try needle nose vice grips and see if you can spin it while wiggling up/down left/right.

I tried for the better part of a week to get one of my baffles out, and after spraying with PB blaster, going to eat dinner, then back out to the garage to pull it out, it came out with a few swings of the hammer. I had attached vise grips to the end of the baffle, then another set of vise grips to the 1st set of vise grips, perpendicular to the end of the pipe, to have something to hit against. |

Many of my neighbors have louder bikes. I don't think it's uncomfortably loud without them, just sounds more like a motorcycle and less like a sewing machine. I was wondering about a loss in low end torque, but if there was a loss, it wasn't enough for me to notice.
